Abstract
PT. FF is a company that produced kinds of zipper. One of the production process is die
casting process. In this division, product of body with BN 20 PR type has the biggest reject
percentage. Moreover, it is also found that the defective product often transferred to the following
process. Besides the weakness in some manufacturing method, these problems may be caused
by the weakness in process monitoring system, including the sampling method. For this reason,
this research will develop a monitoring system by using attribute acceptance sampling because
sampling objects are measured based on defect proportion (nonconforming items). Moreover,
using FMEA method, some process performance are improved
Based on existing sampling system, the process capability Cp is 0,593 and Cpk is 0,4798
Since the value is far below 1, it is proved that the existing sytem has very low performance. The
proposed acceptance sampling plan is based on ANSI/ASQC 21.4 (military standard). For
number of sample of 3 (C=3), the company risk to reject good products is 12.1 % (for AQL=1,5
%). On the other hand, probability that costumers will accept defective lots is 5,35 % (100 (3= 10
%) with Average Outgoing Quality (AOQ) value of 1,32 % defect. However, although there is
increase in process capability, that are Cp = 0,6561 and Cpk = 0,552, statistical test using Mann
Whitney test measure that the results are not different significantly.
Besides sampling system, improvement is also conducted in production process. Using "why
analysis" and FMEA method, some actions are recommended. Two actions that can be
implemented are scaling standardization for spray regulation and addition of 1 spray to be directly
showered to both mould surfaces. To complete the process improvements, some experiments
using factorial design with 2 factors are conducted to identify influencing factors and setting
optimal parameter. The most influencing factors are number of spray and the optimal setting is 2.
Applying these 2 actions and the proposed sampling system, the value of Cp increase to 0,8 and
0,707 for Cpk value. Using Mann Whitney test show that the process capability is significantly
increased and defect procentage is significantlly reduced, compared to initial condition. Although
the results is still below the target (Cp and Cpk should be > 1), the result prove that there are
significant improvement in the process. In longer period, some other actions of improvements that
has been recommended in FMEA still can be done
